At work I fill HUGE ass sections in like a fucking sculptur with TIG. It's all weld builds and sometimes its fucking nuts the gaps and holes you fill.

If you have a copper backup pad with gas coming through and allow for interpass grinding and COOLING then you can fill anything if you have the skill. Anyone that says you cant fill a gap or a hole with TIG needs to just see some of the shit we work on at Precision...it's actually about 90% hole and gap filling, or WTC (weld to contours).

I mean ive welded back in BIG sections where sections of flange surfaces were cut out and big holes that have been ground out due to casting inperfections. Weld bead after weld bead, believe me gaps can be filled. Ive worked on a single repair for 3 days to a week of TIG welding with .093 INCO 718 wire....and it's xrayed and it has to be flawless. Accounting for microshrink, etc is very hard but like I said, hole fills and gaps are done every single day with TIG on parts way crazier than cars. Ive seen 10 lb weld builds cut out before too because something got fucked up.

edit: It OBVIOUSLY makes sense to try and fit it up as close as possible for EASE of welding but thats not to say holes cant be filled with TIG because thats not true at all. If you feel like paying me a shit load to fill your mad fab skills then ill show you how its done aerospace repair style.
