After almost a year of contemplating i've finally decided to begin piecing together a turbo kit for my auto 95 ESI. Now before any of you say to go ahead and do more research, i've come to my final spot...i've combed the forums for months...read maximum boost...and even enrolled in engineering school..lol. Anyhow, i've come to the point where i know for the most part what i'm going to do and how i'm going to do it, but i just need to clear up a few things before i begin. To start here is my plan so far:
The setup is going to be built around a Garett T-3 off of a volvo, i will be using the stock internal wastegate to control boost levels.(5-6 psi for this setup, How do i set an internal actuater to this low of a level?)

Other parts that will be included:
-log style manifold which i will fabricate
-SMIC off of another DSM
-Whatever BOV i can muster up
-2.5" fabricated exhaust and downpipe
-2.5" charge pipes
-one step colder plugs
-Boost guage, EGT guage, and a version of Corbins digital-numeric a/f guage
-various hoses and connections as needed
-anything missing?

Then here comes the part where i have questions: the fuel system.

From what i've been seeing is that most peole use an SFMU, 30 lb injectors, and the Walbro 255 lph pump. This setup seems to be the most effective for low boost and a little bit of expansion, but the drawback for me is price. I'm trying to keep the price as low as possible(i know this is not the right thing to do but i have to) without cutting too many corners.
My first question is, is how reliable would using the stock injectors, a walbro 255lph, 12:1 FMU, and the stock injectors be? If not a good option, can anyone tell me where i could find a used SFMU and 30lb injectors at a decent price? Then as far as the injectors go, are these just a plug and go thing or is some sort of resistor box needed? Also can i use just a normal FMU with them(for cost sake)? if so, details?(I haven't seen much on putting new injectors in) Then...if i do got with the SFMU, how do i tune it? I need to be able to do this without a dyno b/c the only one in my area charges out the a$$ for use.

Ok well sorry for the essay....that's all i can come up with for right now...i'm sure i'll think of more later...thanks in advance for any help you guys can give.

SFMU is set with the disks and springs it comes with. As far as the boost levels...your run of the mill manual boost controller will keep boost at the level you need.

yeah but doesn't a manual boost controller only restrict the pressure going to the actuator to make it seem like there is less boost to make it open at a higher pressure?

ya thats correct. Uber, ive seen you say that before and been corrected before lol emoji

im doing the same thing you are. i went with a walbro 255, vortech 12:1, and stock injectors. one recomendation i have is to go with smaller ic piping. im going with 2". the outlet on the t3 is only 1.5", and the inlet and outlet on the stock smic of a 2g GS-T are only 2", so 2.5" wont accomplish anything. just go smaller, you will see boost faster.

ok so if i go with a 12:1 vortech fmu i won't have to worry about much tuning right? i mean there's not much you can adjust; just have to keep an eye on the a/f and egt temps right? Also, what about keeping the boost down, what is a good method for doing this on an internal gate?....as far as the charge pipes...i think i might do 2" i think it would be more practicle for low boost(and cheaper too!) thanks for the help guys...keep it coming

umm well i used the denverspeed thing, but i cant find the website right now. basically, i cut the actuator rod, put a spring on it, put a bolt on in the threading to hold the spring on, then i welded the rod back together. havent tested it yet tho

I found the link for the denverspeed thing but the site doesn't work anymore...could someone give me more details on how to do this. Also, what about just screwing out the end of the actuator rod (would this lower it enough?)...also what about the fuel system tuning with the 12:1 fmu?...Finally i just remembered that my compressor housing is clocked so that the outlet faces the throttlebody...this wouldn't be a probelm if i weren't intercooling, but i am, would it be beneficial to take the housing off and clock it down so it's facing the ground, or would this just make the piping even more complecated?..Thanks so far GSGoinFast..it sounds like we're doing exactly the same thing so keep the help comin...Thanks

ok.. well im not sure about you internal gate, but my actuator rod had a bolt and some threading on it already. im not sure why cuz i couldnt seem to get the bolt to budge, but it was there. so i went to home depot, they have a nice little spring section. find a fairly stiff spring. buy some washers too. i cut the rod just below the threading with a hack saw. then, i put a washer on, then the spring, then another washer, then a bolt that would fit the threading(i dont remember the size tho, sorry). then i tightened the bolt as much as i could, then i welded the bottom of the rod back onto the actuator. one problem i ran into was, after i welded it i found the top washer was too big to fit through the mounting bracked. i just used a grinder and ground it down until it would fit. you may just want to try and find a washer that is smaller lol.

as for the turbo, mines clocked facing the tb too. i went to home depot(that place is amazing) and went into the plumbing section and bought a 1 1/2 inch rubber elbo coupler. i needed to cut a little bit of rubber out of the coupler with an exacto knife to get it to fit the turbo, but i got it on. so now my turbo outlet is facing(if it were on the car) the stock intake box area. i just bought some 2" piping from napa today and im gonna start cutting it to size to make the intercooelr piping. stupid me forgot to drill the hole for the intercooler outlet up by where the fuse box is, so i gotta go un-install the intercooler and put the home depot couplers on it and what not. then ill bring the cut pipes to school to weld them. i hoped that helped, ask me any more questions that you want.

yeah my actuator has the threading too...i'm not sure if the threads are stuck or not because i haven't got a chance to mess with it yet. But as far as this spring thing goes...i'm still not extremely sure what you are doing....maybe a pic would help...then as far as tuning...any answers? or is the FMU just an install and go part? Also, my turbo has water line hook-ups, i know some guys aren't running them and just plugging the holes...how bad is this on the turbo since we're only running low boost?....Finally GSGoinFast..i've seen pics of your manifold...did you just get el's and tees from mcmaster? if so, what sizes and radius did you get?(i plan on getting the head flange from turboflanges.com but where can i find a turbo flange?) and did you mig or tig the manifold? i've got a mig wedler at home which i'm pretty handy with so if i could use this it would save alot of money.

Oh one final question...i know this may sound retarded but, i was looking at my fuel rail the other day trying to figure out where the FMU will be hooked up and i coudln't figure out where the fuel lines going into and out of the fuel rail where, the regulator is on the passenger side of the rail and only appears to have a vaccum line hooked up to it...the only other lines i saw in that area where hard lines that looked like brake lines...can anyone help me on locating these?(sorry i realize i should know this)

Ya ill take some pics when i get home. just a warning, the weld on the rod is horrible because the welder's wire was breaking every 2 seconds, so i scrambled to get it welded before it would brake, and did several times while i was trying to do it.

The fmu should just be bolt on and go. its not very adjustable, only with the calibration kit.

you should be ok plugging them up. hahn's turbo's dont use water lines, there water line holes are plugged as well.

there 1.5" diameter pipes, with the longer radius elbows. not the short ones. and yes i mig welded it. i think turboflange.com has the turbo flange, i cant remember i might have gotten it from there.

yeah GSGoinFast that'd be great if you could get some pics up of that actuator rod. Also, if when you get your charge pipes done, could you tell me how many bends and how much tubing it took to give me an idea of how much i'll need to buy(pics would be great too!) Then if anyone out there can help me with the 95 fuel system lines please do.

I had one more question regarding the fuel pump, i'll be using an in tank walbro 255 and i've seen several of these on ebay for 2g dsm's but none specified for the non-turbo..what i'm asking is are all of the fuel pump hook ups the same in 2 gens or do i need a non-turbo specific one?

you need to buy a 2g GS-T walbro fuel pump. almost a direct fit, you just have to drill another hole in the mounting bracket because the new pump is slightly longer. my piping is going to be pretty shitty, im just warning you lol. its not gonna be mandrel belt, its gonna be cut and welded. my down pipe will be mandrel bent tho. ill email the pic since i cant host it.

hey don't worry about how shitty the pipes are, i just wanted to see them to get an idea of what i'll need to buy and how they'll go together. Also over the course of the past day i've thought of a few more questions. First is, since i'm not going to have to worry about too much tuning with the 12:1 fmu would i really need to have a digital numeric a/f guage or could i get by with an autometer LED one(for now) just to make sure i don't run too rich or lean? Also, if there is anyone out there who is familiar with the fuel system on a 95 could you please help me out. Again thanks for everyone's help so far!

I say if you don't have money to spend just get a blinky light gauge and have it dyno tuned (w/ a wideband of course), although I would really like a wideband. Buying the rest of the stuff made me broke.

no you dont need to dyno tune anything. you will have the same fuel set-up as the star kit, and you can bolt that thing on and go

ok...sorry i haven't been able to reply for a few days, been kinda busy. Anyhow, GSGoinFast did you get any pics for that acuator rod modification? or does anyone know how to turn down the boost with an internal wastegate(like with the threading on the rod or something?) also if anyone can help me out on locating my fuel return line for my 95 that'd be great. then finally i was beginning to think about aquiring my parts for the oil feed and return lines, i've seen a few kits on ebay with braided stainless hosing so i guess my questions are: are these kits worth it? and how much line do i need for the feed line? most of these kits have 3 feet, is that enough?

Anyhow, GSGoinFast did you get any pics for that acuator rod modification? or does anyone know how to turn down the boost with an internal wastegate(like with the threading on the rod or something?) also if anyone can help me out on locating my fuel return line for my 95 that'd be great. then finally i was beginning to think about aquiring my parts for the oil feed and return lines, i've seen a few kits on ebay with braided stainless hosing so i guess my questions are: are these kits worth it? and how much line do i need for the feed line? most of these kits have 3 feet, is that enough? sorry man i didnt even notice that you replied. i actually just posted them up at tuners. ill get you a link. also, i got one of those ebay kits, like $70. you can buy the parts at home depot for a much lower price.

heres the link for the wastegate mod. im actually not positive if this will work right, i might have to re-do it. the part that the spring is pushing against doesnt actually extend when the wastegate opens, but its not stationary so im not sure if it will work or not. otherwise if it doesnt work then you need to have the spring pushed against the actual housing. well here: http://dsmtuners.com/forums/showthread.php?t=177334

and for the oil lines, check this out. scroll down until you see my pics. the bottom pic is how mine is set up for the oil feed line and autometer oil pressure gauge: http://dsmtuners.com/forums/showthread.php?t=53424

the main parts for the oil line kit are 3/8 NPT hex nipple, 3/8 NPT female tee, 3/8 NPT to 1/8 NPT reducer, then 1/8 NPT male to 1/4 flare male(if you only have a turbo feed line and no after market oil pressure gauge) now 4 -an ss hose from the 1/4 flare to your turbo. rest of the oil kit depends on what turbo you have, but you will have to purchase the billet flanges that they make for the oil return line. my t3 has a 1/8 threading, so i got another 1/4 flare male to 1/8 NPT male.the the drain has the billet flange, then i think a 1/2 NPT to barb fitting, some heater hose to a 3/8 NPT to barb. then i drilled a hole in the oil pan and welded a 1/2 to 3/8 bushing in, and then the 3/8 NPT with the barb will go in there.

ok...thanks that helped...but my question is now, with this whole spring set up what exactly is it accomplishing...i mean to me it just looks like you cut the rod, put a spring on it, and welded it back together. I guess my question is, is how does this lower boost? can it be adjusted? then you keep saying a bolt that will go on the threading...do you mean a nut?...i guess this whole thing doesn't make sense to me(sorry for being stupid hopefully we'll get).
Then for the oil lines, the pictures and description helped, thanks, but when you said get everything at home depot did you mean the -4an ss hose too? or did you buy this elsewhere? and does the ss hose hook sraight up to the NPT male fitting? also how long of a feed hose did you get? Then for the oil drain line...i think i've got that figured out...just buy a billet flange and fittings then just run it to a fitting on the oil pan...but what type of hose is heater hose?(just having a brain fart and can't remember what it is)

Oh by the way...i don't know if i mentioned this at all yet...but i am using a Garrett T-3 just like the one in your pics

yea sorry i meant nut. i get those 2 words confused a lot lol. what it does is it counters some of the tension the stock actuator spring needs to open. so it opens sooner. ill tell you what, ill go home and take pics of whatever oil fittings i have left that i havent installed and put them on the tuners site, and explain where each one goes

For the actuator couldn't i just turn out the rod all the way and then work my way up to 6 or 7 psi, or is the spring necessary?

what do you mean turn out all the way? like make the rod longer? that wont work because that just opens the wastegate early, making more lag but still eventually making it to the same point

Yeah, that makes sense now that I think about it more...the gate would just stay open some. I think what i'll do is either buy an acutator that i know what boost level it is at and work my way up from there, or try this spring thing on mine. Thanks though. Anyhow, GSGoinFast I remember a while ago you metioned something about trying one of the Drag FMU's from Ebay, did you ever get one? and if so how has it panned out, as far as quality and reliabilty? I thought about getting one of these since they are at a reasonable price.

ya i did end up getting the drag fmu. i was really impressed with the quality of it(well how it appeared from the outside). as for how well it works, i dunno. i have it installed and it seems to be working so far, but i havent seen any boost yet. so far it hasnt affected my car so far without hitting boost, like it is suppose to, but i dunno how it will work with boost. ill let you know

hey i just had a thought...on the acuator rod, if my treads still turn, couldn't i just take the end all the way off, then put the washers spring and nut on and then put the end back on instead of cutting it?(i could also tap the threads more to make it more adjustable)

That's good news about the Drag Fmu, i might go with one, let me know how it works.

Then as I mentioned in an earlier post, did you get your -4an oil feed hose off of ebay, or somewhere else? How long was it? and what about that heater hose? Then do the AN fittings hook up to the NPT fittings or do i need to get an adapter?

i got the ss -4an line with my oil line kit, but it was only 3 feet and not long enough. so i got a 1/4 flare hex nipple, and im gonna use the other 3 foot line from my nitrous kit to get the oil all the way to the turbo. go to home depot, there is a 1/8 npt to 1/4 flare piece you use to go from the NPT fitting to the -4 an. and the heater hose... i dunno its just a thick rubber hose that says goodyear heater hose lol
