Well I got my modified Starion intercooler back from the metal fabrication place. Got it modified for 130, I read on some dudes starion install page he got it for 40!? Oh well it's not like I could have done it myself anyway. Haha they say you can take off the bumper in 10 mins eh? Took me like an hour to get it off! Stupid headlights! I have to say the starion mounts very nicely onto our cars. That 2.25 piping is annoying finding piping and couplers for. I went to the junkyard at the last moment and grabbed whatever couplers and piping I could fine. I found a nice flexible 2.25-3" flex coupler for the outlet, worx great, came from a Saab I think. A Volvo intake pipe fits perfectly with some little elbows and stuff, nicely bent too! I had to move my HKS filter to the engine bay though because that 2.25 piping is pretty big. Woohoo now you can see my BOV now too, damn gay star stage 1 piping. Well here are the da pix, I ran out of piping for the inlet so I'm going to a muffler shop to mmorow and see if they can make me some U bends, then it should be done.
Bye bye stage 1! Here's a good shot of my oil cooler. Just mounted the intercooler. Ever seen it without the housing? There's that Volvo piping I used for the inlet, no outlet yet. You can see my HKS filter and BOV now, woohoo HKS all the way! Here's what it look with the bumper on. This is as far as I got tonight. Here's a better look at the piping. Looks pretty massive compared to those dinky pipes that were on it before.

Very nice. I think if you take the bumper support off still connected to the bumper cover it you dont have to mess with the headlights and its quicker. I never messed with my headlights. Boy do we sure make good use out of dead starions. Maybe Hahn, Star and NER should offer a low buck starion option too. MWC er Pure Rage said he spent about $100 in welding the intercooler so $40 sounds like he knew somebody or got a great deal.

HeHe, I only had to buy some welding wire. So I paid about $9 to get mine modified. Thanks to the help from Hurricane GS. I think that the starion FMIC looks better than the ones that come with the kits. The size is perfect and the end tanks look really mean.
Well I managed to finish it today, but only temporarily I had to reduce the piping size on the oulet. The bumper didn't go back on either. I had to cut part of the grill off (I swear I heard it scream in pain) and the ic is crooked also. Apparently that 2.25" piping is a little too beefy. Arrghh oh well it worx and that's all I care about for the moment.
Once I got the piping done I took it for little spin (without the bumper hehe) and man it hauls ass. It hits boost at about the same place, sometimes full at 3.5k. But it hauls ass now and I could feel the difference! Sure enough when I was done test driving it one end of the IC was warm the other was icy cold. It still boosts to 5 psi also, what do they mean by pressure loss? My BOV sounds strange now, it doesn't just whoosh now but I have a stuttering Psshtt now. I heard there's a way to fix that, I forgot though.
Umm I got my piping done a la Pick N Pull discount. I just scoured the junkyard for any intercooler piping could find. Probably cost me 30 bucks for hella pips and silicone couplers. Most of I just stuck in a back pack and snuck it out. It's good to look around at different turbo systems. I saw a Mustang GT today with a turbo almost as big as mine, might come back and try to sell it on ebay or something. Supras have hella big ass turbos also. You wouldn't imagine how many turbo Audi's, Volvos, and Saabs there are also, with intercoolers! Finished piping! Had to cut this! NOOOO oh well. The finished product. Still need to get more 2.25" piping but I'm broke now so gotta go with this for awhile.

I think my abnormal 1.5psi pressure drop was partially related to the 2.5" piping, too big for my application (but it looks cool and nothing the $50 Joe P didn't fix)

I think I prolly had about 1 psi or so of pressure loss.
Looks nice man. As for alignment of the intercooler, the top of my intercooler used the bottom of the bumper reinforcement to align. Fit perfect and sets straight.
Today, my car is having a copper exhaust manifold gasket put in. No more leaks!

I'll list all the stuff that I bought I probably didn't even use it all: Starion IC - 5 dolla (I got really lucky at the junkyard) Various Piping- 30 bucks (got this at the junkyard from various cars, Saabs, Supras, Volvos, and Audis are what you need ta look for) I have another post where to get piping online also and at local shops. Couplers- 20 bucks (get elbows, 45 degree ones, straight) Silicon is the best but thick rubber will do. Got em from the junkyard also. Those things that squeeze the couplers (I forgot what they're called)- cheap find em at junkyard and clean em. Modify Starion intercooler with 2.25" piping- 140 (varies)
Total= 195 Not bad compared to a Star Stage 2 upgrade (GASP 800!)
