#86061, "Oh my god - I've got BOOST!"

Finally, after years of futzing around in the workshop and garage - I decided to go for it. The fuel system(034 EFI - 8 inj) and intercooler(1g SMIC) have been installed for months(years maybe?). I had completely replaced the stock fuel system long long ago. The IC pipes were just sitting around waiting to be installed. So what did it take? Well, my waterpump blew. Pour water in, and it just drained right out of the waterpump pully shaft. The timing belt was looking a little beat as well. So, I decided to pull the motor and finish up the turbo system while I was fixing it up.

One of the last things I needed to do for the turbo system was finish the downpipe. I had already made a "mock up" from the turbo down to the oilpan. The only section left to fab was from there to the cat. Luckily for me, after piecing it together and test fitting it - I was able to get away with a one piece downpipe from the turbo to the cat. I really didn't want to make it a 2 piece job cause I think the more joints you have, the more problems you can have. Anyway, I got it all put together and it turned out pretty nice. Custom 2.5" mandrel turbo back exhaust.

Like I said, most of the rest of the work was already done up to this point. I did need to modify the oilpan and fit the oil feed and drain lines on for the turbo.

Other than that it was just the little things for the turbo system - like get the vacuum lines all hooked up to the WG, 034 and BOV. There was one other thing I had sitting round the workshop that I thought I'd take a shot at installing. A Spec Stage 3 clutch(supposedly). Now, this clutch was given to me by a board member because he couldn't get it to work on his car. I say supposedly because its a 5 puck ceramic disk and the everyone else's Spec stage 3 is a 6 puck ceramic disk. Whatever. The problem he was having was that it wouldn't disengage at all. When he sent it out it actually looked pretty good to me. The flywheel was definately machined large enought to accept the disk. I didn't see any problems with the pressure plate. It wasn't untill I installed it onto the crankshaft and looked closely at the difference between the installed version and the stock clutch/flywheel/pp. It needed some bigger spacers between the pressure plate and the flywheel. I put some regular flat washers in there and it brought the pp tines up to where it looked like stock. I would have put the stock clutch back on unless I could have figured it out...but I did - so I left it on. And it works like a champ so far. A little grabby if you try to take off slow, but it engages/disengages just fine. Thanks Jake.

Ok, now for the good shit. I finally got all this stuffed into my engine compartment and fired it up. Of course it fired up on the first shot cause I'm a master with timing belts. But the really good news is that it wasn't leaking oil from the center cartridge, I didn't hear any vacuum leaks, there was nothing pouring out below the engine compartment. It all looked pretty damn good. I shut er down, did some final tweaks on the 034 programming and took it out for a spin.

Oh my god I have boost. MUHAHAHAHAH!!!! I only took it up to 5 psi before I lost it all, but damn...5psi felt pretty impressive. I backed off at 5psig cause thats all I wanted to do for now. I still don't know for sure what the WG is good for but it doesn't matter because I have a homemade MBC sitting in the workshop ready to crank it up to whatever it'll take. I got it back into the garage, it turned out that I forgot one stupid little thing. I forgot to put a cotter pin in the WG actuator linkage. The linkage just fell of the arm opening the WG and it had no more boost left to give to me. But those couple of 5psig runs were SWEEET. One other thing I developed by the time I got home was a(seemingly major) vacuum leak. The idle was just going crazy on me. I didn't see anything obvious from the top of the motor. It was probably either the plug I put in to block the idle passage for my Jeep 60mm TB, or its something with the secondary injector rail. No biggie. I already kind of have to wait to REALLY drive it again till Wedensday because I knicked one of the tranny seals taking out the passenger side axle and the parts wont be here till then. I'll figure it out and get going again. It does work.

15.7 is good N/A. Its as good as I'd like to have gotten it. I've turned to the dark side now. We'll see what happens from here.

All of the final install pics are here if you want to check them out http://woodstock.dimensia.com/Garage/turbo/Install My 5yo son took some of the pics....but thats ok because he helped me install the timing belt.

One last thing - that RFL is really really RFL. I love it.

From where did you get that manifold? It looks like nothing that I have ever seen on a 2GNT...

Congratulations Jim ... all I have to say is IT'S ABOUT FREAKIN TIME! Everytime I see you the fuel stuff and that intercooler is just hanging there

So, I have 20 bucks that says you made that manifold. Pretty sweet ... i like how you tweaked it to the side to make more room for the DP. Did I hear you say you were making one of those DP for me? lol

Bring 'er down when you get the chance, we'll go for a little "drive".

i got one suggestion for you if you feel like it tho. if you want to paint that manifold, autozone now carries(atleast mine does) "Flame Proof Paint" good up to 2000 degrees. looks good on my downpipe, you might want to give it a try if. just a suggestion tho

but that is awesome, im very impressed(and jelous )

way to go!

Thanks guys.

That manifold is a little different. Chris, you'de loose that 20 because I didn't make it. I made all of the IC pipes and the complete exhaust. I bought that manifold a long time ago when I decided that I was going to build a system. Had to be a couple of years ago now. I'm not sure on how many people owned it before me, but the guy I bought it from didn't make it either. It was unusable at first because the flange was so badly warped(like 1/8" to 3/16" out) that it took 2 hours at the machine shop to flatten.

I'll have to look into that flame proof paint - sounds like a good tip.

I'm not exactly sure how much boost I'll be able to get out of it yet. Somewhere above 10psig. I'd like to be able to run it around 12-15 on Sunoco 94. We'll see. I'll definately keep everyone posted on how that works out. I've got some dyno time left(gift cert from the wife) and I'm going to hold off on turning up the boost till I can get there.

It has its moments. When I had it, I like it but I would imagine it would be deafening at anything over 8 psi. It was fine with my low boost setup.

Finaly Jim. How long has it been since you started the initial build up for boost? 4 years shall I say? That RFL will leak at 15psi. Trust me.

The thing screams, it's almost too loud. It doesn't sound like the GReddy type S. I kind of wish I had a quieter bypass valve, maybe even re-routed to the intake to help keep the turbo spooled.

Nice work Jim. Once you get the hang of the fuel side of things, get something which will control your ignition timing. You'll be able to make some decent power with the high compression setup if you are able to nail the timing.

Thats the plan Nate. I didn't want to decide on an ignition upgrade till I get the fuel in line.

I got to drive it again. This time the wg linkage stayed together for me. I found out that the wg is craking at around 5psi, so thats max boost till I can get it to the dyno. Funny thing happened though on my test drive. I went to a bar to pick up a six pack. Everything was fine on the way there. I made about 6 to 8 lower RPM boost runs. I could definately feel more power and grinnin ear to ear. I came back out to the car and it had a hard time starting, but it finaly did. I took off and didn't get too far before it just died on me. I tried to start it a couple of times and noticed that after the pump turned off that the fuel pressure just died off immediatly. I got out and there was a pool of gas under the car. I pushed it aside and had to get towed home. Kind of a bummer, but I'm not all to down about it.

I'm pretty sure I need a more stable bracket for the secondary rail. Right now its only bolted to one point on the manifold. I think the bracket was strong enough to use N/A because the intake was always sucking on the injectors. Now that its pushing out on them, it kind of isn't working so well. I have a plan to fix it. It shouldn't be too complicated or take too long to do.

I'm still excited about it working though. I really got a better listen to how the turbo and BOV are working...and you can definately tell that its running a turbo. The turbo whines loudly when it spools up. It doesn't sound abnormal or anything. Maybe its because I don't have an air filter? I can see why you'd want to stab the guy with the RFL. I like loud though - thats just me. It sounds good to me, its a definatel PSHHH - just like releasing an air compressor hose. The one other thing that I noticed, and kind of expected, was that the exhaust is much much more tame. I might have to take one of my mufflers off. The most important thing to me is that the car is definately faster.

I have to get the bugs worked out of this fuel rail soon. I kind of need the car. I'll probably have something together by tonight.

ouch, sucks about the tow. Im not running a filter yet either and it spools quite loud.

Is there any BOV that will whistle at low boost, instead of the angry exhale sound?

How low are we talking about? I know the Type-S and SSQV whistles nicely at half bar and up. Anything lower it just give off a nice psssh at full boost...

Heh... Fuel system failure really sucks and can be dangerous. I had at least half a dozen failures with my 8 injector setup after I first got it working. The trick is to do all the test driving as close to your garage as possible, bring a large fire extinguisher or two, and all of the tools needed to rig the thing to get you back home if you need to.

On my first test drive (the worst failure) with my 8 injector setup I drove to the hardware store, and less than a 1/4 mile from the store one my secondary fuel rail moved slightly causing the fuel injector to fall out! At least I didn't loose it completely, it was still hanging from the wiring harness. I smelled the fuel and immediately shut the engine down. Luckily I was very close to the hardware store so I was able to buy some NPT fittings, hose clamps, and some extra fuel line. After about 15 minutes of roadside repair, I bypassed the secondary fuel rail and made it home with the stock injectors. I learned the hard way that you need very beefy brackets for that secondary fuel rail.

Its taken this long to get things smoothed out. I'm going to try and make and extermely long story short here. The first attempt failed because I had a vacuum leak at the SI manifold. No biggie. I fixed it and came out with a fuel leak. One bad enough where I had to tow it home. Then there was a serious vacuum leak and I ended up bloking off the EGR and idle valve passeges for good this time. Then after a couple of runs one of my hoses started slipping of the IC and gave me a boost leak.

Now everything seems to be working ok. No fuel/vac/boost leaks. The WG gives me a little over 4 psig by itself. I decided to install a MBC I made. The first runs with that were kind of crazy. It was spiking every time. I spiked up to 15 psig once and lemme just say that I can't wait till I can run that much boost. It felt like the car was just getting ripped out from underneath of me. Turns out I brainfarted and had it installed the wrong way. I've got it on there correctly now, and I'm trying to slowly move my way up to 10. Its giving me 6 right now. I figure 10 should be fine till I can get it on the dyno. I know its running real rich right now. I want to get that straigtened out before going too much higher then that.

The only problem that I've noticed so far is that it has one of those transitional hickups. Sometimes it doesn't want to go into boost if I just floor it from vac. I'm pretty sure its one of the settings on my 034. I'll do some searching for settings. I've seen some threads where people were having similar problems with it.

I painted the IC pipes with Plasticote Engine Enamal. Its good up to 500 degrees F. The color is Old Ford Blue #205. I also put on a clear coat - Plasticote as well. It gives it a nice shine and makes it look a little wet when they're clean. The paint seems to be holding up real well. I've had one of the pipes installed in the engine bay for over a year now and it still looks great.
