I replaced my AC/PS belt and I had to get a belt that was 1 inch shorter. I have had to replace it about 4 times this weekend. Whenever I hold 6500+rpm it seems to fall off. It doesnt shred or anthing but it just falls off. Could it have somehting to do with it being shorter. I can tighten it fine just like as if it were the correct size. The only difference is that it doesnt angle as much on the tensioner pulley because of the shortened length.

Dave, id say it is that shorter belt. it may be just short enough to not allow it to get fully on a pulley or something. and i have a question for you off topic, i read a post from a while back that you made about your tranny making a rattling sound at idle, when you start it up and its cold...did you ever find out what it was or did it just go away after your clutch broke in? i PMed you about it a couple days ago. later man.

this seems to be a very common thing and should prolly be in the "things weve seen before" area. i did a search but cant seem to find any of the old threads about it, but basically here a list of what causes it:

1) bad/loose belt (duh)
2) bad tensioner. satan charges like 120ish for a new one, but theres someone on here that knows where to get a rebuilt kit for under 20. apperently this is a pretty common thing.
3) wobblie pullies. mine p/s pump pully does this a little, like roughly 1mm or so side-to-side, so i assume a small amount is acceptable.
4) chipped crankshaft pully. if youve driven over somthing you shouldnt have recently, it could have chipped a little bit causing the belt to fly off.
5) loose crankshaft pully/bad crankshaft pully bolt. this was the problem i had with mine. apperently at some point a shop had replaced the bolt with a slightly smaller one, and over time it worked itself loose and i started throwing belts.

to eliminate a couple things, you can buy a shorter built and wrap it around only the crankshaft pully and the p/s pump. loosen the mounting bolts and slide the pump toward the firewall, put the belt around it, and pully back while a buddy tightens the bolts back. this eliminates the tensioner and the a/c from the mix, so you can narrow the possibilities down some.

hmmm..thats all i can think of now, im sure several others will chime in on this one.
